Yes... the stacks are bolted to the bed cover rail. Yes... the truck has the stock exhaust on it. Winch is welded to the tow hooks. 10,000lb winch. I betcha that truck weighs close to 9,000lbs, since mine weighs 8000 with NO fuel in it and it's a single rear wheel shortbox.

Seems that the guys that maintain the hell outta their stuff have NO issues. I have customers that change their oil religiously every 3k miles and fuel filters every 12-15k miles and that's all I ever see their trucks for. I have customers that change their oil when their truck breaks. And they seem to have issues about every 15-25k miles. I have several trucks that I've worked on that have had warranty coverage denied by the service manager due to blatant lack of maintenance. 08 6.4 truck with 88,000kms on it, and the oil filter stamped FF, as well as the fuel filters, stuff like that.

"I checked the tires" Yeah, you set them all the way up to 40psi in all four, when the label in the door clearly states 65psi. I hope you noticed the warning on your handgun that says DO NOT AIM AT FACE. Some people need to use common sen...nevermind....this message board has the largest collection of common sense I have ever seen in one place, so I can't expect there's much left to go around out there. -
Flaw In Material (D8 is the code, right?) No evidence of a hydro-lock on that one Chris? Coolant level ok before you tore it down? I was told typically when you get a coolant hydro lock from a blown EGR cooler on a 6.4, the engine favors #2 and #8 cylinders to fill with water first.

I worked on one last week that would blow coolant out of the bottle while cranking, once you could get it to crank. It had been completely brutalized under the hood by another dealer also, but that's beside the point.

I would quote him to replace the other four...It's not any extra labor to do the other two while you're in there, just the labor on the parts. How much, out of curiosity are your (United States dealers) 6.0 Retail injector prices? Our injectors I believe list around $430 or so.

I have the long clear hose, but I think I should probably measure them both to verify.

The hose on my fuel pressure tester is NOWHERE near that long. How much do we think this is screwing with my fuel pressure readings?

Diesel tools go under my workbench as it's been decided that lugging that shit up and down a flight of stairs is a bad idea for me with me being all crippled up. That EGR cooler testing setup looks pretty cool! An the funny thing is, it's really NO money for that whole kit, I think the book said about $200?

I currently have a 2008 F-350 in my bay. It has chrome nuts holding the DPF to the DOC. Strange. I look at some more...the tail pipe takes a gentle shove and the whole tailpipe, from the DPF back, falls off the DPF. Things are very strange here. And the DPF to DOC gasket is RUINED. Something stinks like un-filtered diesel exhaust over here... So after a little more inspection It has turned out the catalytic converter is restricted on this truck. Causing my extremely high EBP. The new catalytic converter, re-installed existing DPF, and gasket will remain on the truck. I made sure of that. Miller does make such a nice welder. I just laid a nice little spot of weld on the studs coming out of the particulate filter, so the nuts will come most of the way off...but not ALL the way.

The 6.2 was awesoeme, 'cause all you had to do was put it in drive and just put it on the governor. Ghetto cruise control. I had one in a suburban for a couple years. Decent mileage, just don't be in a hurry to get anywhere. And with 40 series flowmasters and no cats...it was nothing close to bearable noise wise.

I think you perhaps answered your own question with the "shit between the piston and cylinder wall" idea. If you can't catch your fingernail on it, I'd maybe try running a hone through it and see if it clears up. If so, I'd put some rings or a piston in it if required and call it a day. Do you have the piston out? Maybe there's a little ratty part on the piston but you would think if that was the case, the marks would be more towards the center, than the top, just from the thrust wear of the piston changing direction. (I'm assuming it's at the top since you said adjacent to.) I would measure the piston, also, especially in the area where the wear/marks are. Sounds like you've got a head scratcher (no pun intended).

Drove a truck a guy had a big (+310hp) tune on at the track, he uses it as a drag vehicle (no plates, rollcage, etc.) (at 8k lbs, don't ask me why), it was upwards of 65psi (6.4)

I don't think I've done the same repair on a 6.4 twice yet, aside from radiators and a couple particulate filters. I have changed a couple EGR valves, for different reasons. Make sure you get the updated puller, or keep a valve and housing in stock at all times. Fuel pressure can be measured using a standard low (0-15psi) fuel pressure gauge, I sure am glad I didn't throw all that carburetor shit in the garbage

05 6.0 losing ckp signal and sync

I've (personally) only overlaid a harness as a testing procedure. I have a bunch of 6.0 harnesses kicking around and I rape all the connectors and pins out of the pcm side. So, basically, I de-pin the PCM connector at the circuit in question, put my "test pins" in it and overlay the circuit to whereever I'm going. It is sometimes a lot of work, but it is a good harness eliminator and you don't spread all the pins in the hard shell.
